Seeing as I threw the Weber boxes out several months ago...

When in doubt, have the shipping company pack it. I just sent out my coveted Epic 30 DC to get upgraded and packing the chassis was awkward so I decided to have UPS do it all for something like $5. Just have them pack it and shell out full insurance on it just in case. If anything goes south, you'll have more than enough leverage to get covered for everything.
